What Does the Connector Vibration Test Evaluate?

Static tests pass without issue, yet intermittent failures occur once installed on the vehicle. Resistance readings are all normal in the lab, but signal dropout and random device resets happen on the road. Many engineers have encountered this pitfall — and vibration is often the root cause.

As the “nerve nodes” of electrical systems, connectors are widely adopted in new energy vehicles, energy storage systems, rail transit, industrial equipment, and aerospace applications. Continuous vibrational stress is generated during equipment operation, road shocks, and motor running. Vibration testing reproduces these real working conditions in the laboratory to uncover hidden risks before mass production.

I. Core Purpose of Connector Vibration Test

In short: To simulate vibration environments across the product’s full lifecycle, and verify whether the connector’s mechanical structure, locking retention force and electrical contact performance remain stable under continuous mechanical vibration. It helps expose defects in design, materials and processes in advance and avoid system-level failure risks.

1. Verify mechanical structural strength to prevent loosening and fracture Vibration applies alternating stress continuously. Clips, locking structures, plastic housings, terminal springs and crimped wires are prone to fatigue under longterm vibration: clip disengagement, housing cracking, terminal spring fatigue and copper wire strand breakage. The vibration test checks the fatigue resistance of the connector locking mechanism, housing and wire root, to ensure no loosening or component damage occurs.

2. Monitor dynamic electrical performance to eliminate intermittent discontinuity and fretting corrosion This is the most critical objective of vibration testing, and cannot be detected by static tests. Under vibration, micro reciprocating sliding occurs at the terminal contact interface, known as fretting wear (fretting corrosion). The plating layer is repeatedly rubbed and oxidized, causing a gradual rise in contact resistance. In severe cases, millisecondlevel intermittent discontinuity happens. Resistance readings may pass static tests, yet the circuit can momentarily open during vibration. Signal circuits suffer bit errors and sensor alarms; highvoltage power circuits generate localized heat, creating safety hazards. Vibration tests normally require continuity monitoring under power. Failure is judged immediately once any intermittent discontinuity is captured.

3. Identify resonance risks Each connector-and-wire harness assembly has its natural frequency. Resonance will occur when the external vibration frequency matches the natural frequency, amplifying vibration amplitude and rapidly damaging the connector within a short period. Sine sweep vibration is used to scan for resonance points, evaluate product endurance under resonance, and guide optimization of structures, brackets and harness fixing schemes.

4. Validate long-term reliability as a product qualification basis Vibration reliability verification is mandatory for new energy vehicles, energy storage systems, rail transit and military products. Standardized vibration testing proves that products meet specification requirements under defined vibration magnitude, duration and threeaxis vibration conditions. It is a prerequisite for design validation, customer approval and mass production release, and reduces the risk of field recalls.

II. Typical Failure Modes of Connectors under Vibration

Most failures are not onetime fractures, but slowly accumulated damage: ✅ Fretting corrosion → continuous rise of contact resistance and increased heat generation ✅ Intermittent discontinuity (intermittent open circuit) → sporadic device reboot and signal loss ✅ Fatigue of locking latch → gradual pin backout and connector loosening ✅ Wire root fatigue → copper strand breakage and harness failure ✅ Fatigue cracking of plastic housing and seal failure

Important note: Such failures are dynamic failures. They cannot be detected by static mating/unmating or static resistance testing alone.

AMASS High current connector is made the vibration test which can help   maintain stable connections in application scenarios such as high-intensity vibration, repeated high and low temperature impacts, small volume, and high current.
